Are you downloading the straight .def file, or a .dat file? Each is different. It is also probably easier if you are running the game with the -filesys extension. Are you?

The easier solution is simply to turn the auto-repair feature on, in the fighter class ships. it requires deffing stock ships to do it, but is otherwise not difficult and means more fighters come home, as opposed to tracking down corpses in useless machines.

On the guns question, no. They have a specific energy consumption rate per firing and a specific capacity. This comes into play only if you design a particularly weak power plant on a custom ship.
